Packaging is where a first order goes wrong most often, because it carries two costs at once: the physical box and the printing plates or dies that make it yours. A "free" custom-printed carton almost always means the set-up is buried in the unit price, and the buyer discovers they are locked to that factory for the plate. In practice the answer is almost always yes for a lawful physical product, and the useful question is which process and at what volume. For this category: Corrugated cartons: 500–1,000 for custom print, sometimes 100 for a plain carton with a label. Folding cartons and rigid boxes: typically 1,000. Flexible pouches: 1,000–5,000 because of cylinder engraving. Offset plates: USD 100–300. Flexo printing plates: USD 150–500 per colour. Rotogravure cylinders for flexible packaging: USD 500–2,000 per colour, which is why low-volume pouches are expensive.

What goes wrong with custom packaging and printing
- Paying for plates or cylinders without agreeing who owns them, then being unable to move the job.
- Approving artwork on screen instead of a physical press proof, then finding the colour is wrong on kraft board.
- Under-specifying the board grade and discovering the carton crushes in transit.
- Forgetting the barcode or the FNSKU requirement for a fulfilment centre.
- Designing a carton that fits the product but not the pallet or the parcel-rate tier.
